I would not even look at a Geforce 8 (or any other DX10 card for that matter)until 10-12 months from now since most games will not support DX10 till then (with a few early exceptions).
I can tell you that it will make a small difference but not a big one. I oc'ed my E6300 from the stock 1.86GHz to 2.8GHz and my 3DMark06 went up by about 10%-12%. If I have to pay a extra $100 for that, forget it.
Get a LCD with multiple inputs like a Dell 2007 and you can connect the game console via component inputs while still using the DVI/VGA for your PC.
No more than 8% difference between 2MB and 4MB at the same processor speed.
Yep, I would get a card that will last you the next 10-12 months and then jump into the second generation DX10.
Just clip the LED off.
You should not need any extra fans for your current setup
The cache doesn't not make that much of a difference according to some reviews. it's only about 8% if both CPU is at the same speed, in this case the E6600 will still be faster by a good margain.

Too mobo none of the SLI mobo overclock well, otherwise a E6300 overclocked to 2.8GHz or above will be faster than either one of the CPU you have in mind.
